Breathable coating technology transforms rust stabilisation for weathering steels

Weathering steels depend on the formation of a stable and compact rust layer to achieve long-term corrosion resistance. However, environmental variations complicate and slow down natural rust formation. A groundbreaking study introduces a novel rust stabilisation technology, inspired by breathable coatings from the textile industry. This innovative approach allows water vapour and oxygen to diffuse through the coating while blocking liquid water, ensuring controlled rust deposition beneath the protective layer.

The coating, made from waterborne polyurethane (WPU) and custom-synthesised SiO₂ hollow nanoparticles, features meso-pores and a hollow structure that act as diffusion channels. These properties enable rust formation while shielding the steel from external environmental factors during the initial stabilisation phase. Tests on Q420 weathering steel identified a 10 μm coating thickness and 2 wt% SiO₂ nanoparticle concentration as the optimal configuration. Even under conditions where blistering and cracking occurred due to rust expansion, the protective rust layer successfully stabilised before the coating failed, demonstrating its efficacy and durability.
